Transformer Harmonic Heating Assessment for African Mining and Processing Plants

Transformer Harmonic Heating Assessment for African Mining and Processing Plants

At Zisheng Electric, transformer harmonic heating assessment is included when an African mining or processing plant has variable-speed drives, rectifiers, large UPS systems, furnaces or other nonlinear loads. A transformer can carry the stated MVA and still experience additional winding, tank and connection heating when current distortion is not included in the design basis.

Mining and processing facilities also have long feeders, changing production schedules and limited outage windows. The right assessment connects the load spectrum to transformer losses, cooling margin, neutral current, protection settings and the FAT evidence required before shipment.

Why transformer harmonic heating assessment matters

Harmonic current increases the RMS current that produces winding I²R loss. It can also create additional eddy-current loss in conductors, clamps and structural parts. The result is higher local temperature, reduced overload margin and faster insulation aging. A single power-factor value cannot describe this risk because two loads with the same kW may have very different current spectra.

The study should identify the fundamental current, individual harmonic orders, total demand distortion, operating duty and credible future expansion. Measurements taken at one lightly loaded operating point should not be treated as the plant design envelope.

Đánh giá sản phẩm Câu hỏi về kỹ thuật Decision evidence
Load spectrum Which harmonic orders and current levels occur at each operating mode? Measured or guaranteed spectrum with operating conditions
Transformer loss How are additional winding and stray losses treated? Loss calculation and applicable correction basis
Neutral current Can triplen harmonics accumulate in the neutral or delta path? Vector-group review and neutral conductor calculation
Cooling margin Does the selected ONAN/ONAF duty remain adequate? Temperature-rise and overload assessment
Bảo vệ Will distorted current affect CT, relay or trip logic? Protection study and commissioning test plan

Build the load profile before selecting the transformer

Start with the equipment list rather than a generic diversity factor. Record drive rating, rectifier pulse number, converter topology, switching frequency, duty cycle, starting method, regeneration and operating hours. Separate crushers, mills, pumps, conveyors, hoists, welders, furnace loads, UPS systems and auxiliary services.

Mining plants often run several operating modes: normal production, start-up, ore change, maintenance, dewatering and emergency generation. Each mode can move the dominant harmonic source. A harmonic heating assessment should therefore review the worst credible combination, not only the annual average.

Measure at the transformer terminals

Where an existing plant is being expanded, measure voltage and current at the transformer secondary and at representative feeders. Record the sampling rate, instrument class, phase connection, load state and time stamp. If the site is not yet operating, use vendor data with a stated uncertainty and revisit the model after commissioning.

Transformer construction and cooling choices

The transformer design can be adapted for a distorted load, but the solution must be based on the actual spectrum. Larger conductor sections, suitable transposition, improved clamping, lower-loss joints and additional cooling margin may be considered. A K-factor or harmonic-duty label alone does not replace a project calculation.

Cooling selection should consider continuous harmonic duty, ambient temperature, altitude, dust and the consequences of fan failure. In remote sites, specify fan redundancy, alarm contacts, manual bypass, spare motors and accessible filters. For outdoor oil-immersed transformers, tank and radiator details should be checked for local stray-flux heating because harmonic currents may increase additional losses.

Neutral, grounding and protection interfaces

Triplen harmonics can add in the neutral or circulate in delta-connected windings. Confirm vector group, neutral grounding method, neutral CT location and cable arrangement. The neutral conductor and resistor, if used, must be checked for the actual duty rather than only the fundamental load current.

Protection settings should be reviewed with the distorted waveform in mind. CT selection, relay filtering, overcurrent pickup, earth-fault sensitivity and breaker-failure logic should be tested against the project fault and load study. If a generator or inverter can operate in parallel, include its harmonic contribution and control mode.

FAT and site verification

Before FAT, agree the guaranteed loss basis, temperature-rise criteria, sensor locations and documentation. A useful test package includes routine tests, load-loss records, temperature-rise evidence, approved cooling logic, alarm contacts and the final harmonic-duty design note.

Test or record Mục Đích Bằng chứng chấp nhận
Load-loss test Confirms the electrical loss basis Corrected values, uncertainty and comparison with guarantee

Cooling failure simulation Confirms safe response to fan or pump outage Alarm, trip or derating sequence

Protection injection Checks CT and relay behaviour Pickup, timing, trip and communication records

Link each design assumption to factory evidence and a defined site verification record.

Procurement questions for African projects

Ask the supplier to state the assumed harmonic spectrum, loading factor, ambient temperature, cooling mode and overload duty. Request the loss calculation, winding arrangement, vector group, neutral design, cooling control schematic and recommended spare parts. If the plant will expand, include the future drives and rectifiers in the design envelope.

Do not specify a fixed transformer capacity without explaining the nonlinear load. Oversizing may help, but it does not automatically solve local heating, neutral current or voltage distortion. The final decision should compare transformer impedance, short-circuit level, filter strategy, cooling cost, operating profile and maintenance capability.
